Rectangular sheet metal duct is fabricated to specific cross-section dimensions that determine its pressure class rating and its ability to connect properly to fittings, registers, and air handling units at the installation site. A section of rectangular duct that is distorted out of square by even a small percentage will not connect to its fittings without gaps that leak conditioned air. That dimensional sensitivity means ductwork cannot tolerate the binder pressure, stacking loads, and rough handling that metal structural products absorb without consequence.

HVAC ductwork is one of the most volume-inefficient freight categories in construction. A truckload of large rectangular duct sections occupies an enormous amount of trailer space while weighing relatively little compared to most construction materials. A single load of large commercial duct may fill an entire trailer to the roof without approaching legal weight limits. That volume-to-weight relationship means duct transport costs are driven by space consumption rather than weight, and maximizing trailer utilization requires careful nesting and bundling of duct sections to get the volume of material needed on each truck.

Flexible duct shipped in compressed bundles or stacked under heavy materials loses its insulation loft and inner liner integrity at the compression points. Compressed flexible duct sections that do not fully recover their diameter after decompression create flow restriction points in the system that affect air distribution balance. The insulation jacket on pre-insulated rigid duct is similarly vulnerable to compression damage that reduces the duct's thermal performance rating at the affected locations.

Round spiral duct and its associated fittings, elbows, tees, and reducers, have circular cross-sections that are vulnerable to oval distortion under lateral pressure. A spiral duct section that is stored or transported under lateral load develops an oval cross-section that affects the slip fit joint connection to fittings. Oval distortion in a spiral duct section that is only slightly off-round may not be noticed until the mechanical crew tries to make the joint at the installation site and finds it will not seat properly.

Commercial HVAC systems increasingly use prefabricated duct assemblies that arrive from the sheet metal fabricator as complete sections ready for installation in a specific sequence. Those assemblies are designed for a particular location in the duct system with specific connection configurations at each end. A prefabricated duct assembly that arrives damaged or out of sequence with the installation plan requires field modification or replacement that adds labor cost and schedule time to a mechanical installation that was designed around a just-in-time delivery model.

Large commercial duct sections for high-rise and large-footprint building projects are bulky enough to create significant staging challenges on active construction sites. A delivery of large rectangular main duct sections for a commercial air handling system requires staging space that is difficult to find on a congested urban job site. Coordinating delivery timing with the mechanical contractor's installation sequence keeps duct arriving when the crew can use it rather than when the staging area is already full from a previous delivery.
